DETROIT -- Toyota is adding 1.5 million U.S. vehicles to recalls from early this year to fix fuel pumps that can fail and cause engines to stall.The company says the latest recall brings the total to 3.3 million Toyota and Lexus brand vehicles that need to be repaired.

The recall affects more than 40 vehicles dating to the 2013 model year covering much of the Toyota and Lexus model lineup.

Toyota said in a statement Wednesday that the fuel pumps can suddenly stop operating, and that can cause the vehicles to stall. Drivers may not be able to restart them. If the stall happens at high speeds, the risk of a crash could increase.

A message was left seeking comment from Toyota about whether the problem has caused any crashes or injuries.

Toyota and Lexus dealers will replace the fuel pumps at no cost to customers.

Toyota began recalling the vehicles in January with about 700,000, and added 1.2 million in March.

The additions announced Wednesday cover the 2019 and 2020 RAV4, the top-selling vehicle in the U.S. that isn’t a pickup truck. Also included are the 2013 to 2015 Lexus LS 460 and GS 350; the 2014 Toyota FJ Cruiser and Lexus IS-F; the 2014 and 2015 Toyota 4Runner and Land Cruiser; the 2014 and 2015 Lexus GX 460, IS 350, LX 570; the 2015 Lexus NX 200t and RC 350; the 2017 Lexus IS 200t, RC 200t and GS 200t; the 2017 to 2019 Toyota Highlander and Lexus GS 350; the 2017 through 2020 Toyota Sienna and Lexus RX 350; the 2018 and 2019 Toyota 4Runner, Land Cruiser, Lexus GS 300, GX 460, IS 300, IS 350, LS 500h, LX 570, NX 300, RC 300, RC 350; the 2018 through 2020 Toyota Avalon, Camry, Corolla, Sequoia, Tacoma, Tundra and Lexus ES 350, LC 500, LC 500h, LS 500, RX 350L; and the 2019 Toyota Corolla Hatchback and Lexus UX 200.
Reminder to everyone though: recalls don't equate reliability.

(Reuters) - Toyota Motor Corp <7203.T> said Wednesday it has expanded a worldwide fuel pump recall to a total of 5.84 million vehicles for a defect that could cause the part to fail.

The largest Japanese automaker said Wednesday it was adding another 1.52 million U.S. vehicles to the recall that was first announced in January and covers numerous models built between July 2017 through September.

Toyota said the vehicles that have a fuel pump that may stop operating and could result in a vehicle stall, and the vehicle may be unable to be restarted. Dealers will replace the fuel pump with an improved version.

The recalls covers vehicles including the 2013-2015 Lexus LS 460 and GS 350, 2017-2019 Toyota Highlander and 2017-2020 Toyota Sienna and Lexus RX 350 and 2018-2020 Toyota Avalon, Camry, Corolla, Sequoia, Tacoma, Tundra as well as the 2019-2020 Toyota RAV4.

BMW had a lot of trouble some years ago with their own fuel pumps, particularly on the 330/335 series. I wonder if they came from the same contractor.

Just the 335i, and other cars that used the N54 twin-turbo I6 like the 535i, X5 35i etc. The culprit was the High-pressure fuel pump, which is mounted directly to the fuel rail in the engine bay and boosts fuel pressure to drive the direct injectors. This is not necessary for the NA I6 in the 330i. The standard fuel pump, typically mounted in or near the fuel tank, was not problematic any BMWs of that era. That is the pump that is failing on these Toyotas.

Very doubtful they use the same supplier. The BMW pumps were made by Bosch, while the Toyota ones are almost certainly Denso.

Has there been any news about what is causing the pumps to fail? I'm curious to know why up until the 2013, Toyota didn't have fuel pump issues, and now they have millions of them. Was it due to a bad Toyota design, to the part manufacturer's materials, assembly, or what? Is the manufacturer a well respected supplier for Toyota, or a relatively new or lesser know/proven supplier? The cost to replace the pumps under recall, though not revealed yet, will likely be astronomical. And in the end, Toyota customers will take it "in the end" as those costs are passed down. It's bad news for the Toyota faithful, such as myself.

The fuel pumps are manufactured by Denso, which Toyota partially owns, so Toyota themselves can't be excused. Honda, Subaru, Mazda, and Mitsubishi are also having recalls for their Denso fuel pumps, but Toyota's recall outnumbers all of the others combined.

I believe it will expand again as I recall that the original press release for the recall stated that they were prioritizing the purely ICE vehicles first, then they would expand it to handle the hybrids. I had the recall done on my 2019 GS a few months back. My 19 Highlander Hybrid hasn't been recalled but I fully expect that it will be at some point.

Denso WAS a trusted company. As with the Takata air-bags, this mis-step will certainly take its toll on the company's good name. In hindsight, Denso should have used the higher-density plastic impellers from the start. They likely saved a few hundred thousand in cost using the low-density impellers, but it will now cost them (us) hundreds of millions to replace the failure-prone pumps during the recall.

I've seen this with construction plans for buildings. The value engineers find ways to cut cost in the design phase, and then, during construction, the builder/owner pays many times those cost to work around the problems caused by the value engineering cuts.

I don't know the answer for a fact, but the most likely answer, IMO, is simply too many plastic and non-metallic parts under the hood and in today's engines. They simply can't take the accumulated stress, over the years, that older, all-metal parts could.

Toyota has fallen behind in engine tech and tech in general, now they are starting to have reliability issues you'd expect from the likes of Chrysler.

The pitfalls of modular components and having a sole supplier. THe recall includes 2020 models. Have they not learned not to put the same part into 2020's? Someone(s) have not been paying attention the last few years.
