Anybody know what the part number is for the Lexus repair kit, or have more information on how to find it on the Sewell website?

Just go to your local dealer, they should be able to order it. In that part number just remove the L, and it should pop up for the dealer

I actually got this fixed, by having my mechanic replace the assembly with the complete kit (listed above). Going forward, remember to set the recirculate mode to ON (left option) so the cabin door is OPEN when you are changing out the cabin filter.

Mine just started doing it today!
2006 GS300; 60k miles
Here's a video of the sound and when it happens. I hope to open it up soon and follow the guides posted here to fix it.

Sounds like the flap to the ac filter is stuck somehow, when you shift ac on and off that flap that covers the filter opens and closes. Thats when you replace the cabin filter you have to have the ac set to circulate inside. If it is not and you pry on the door it will break. Pop off the lid and make sure that hatch is moving, and if its not moving see if you can help it with your fingers maybe its stuck and needs to be lubed on the edges.

It's been a while since I replaced the filter. Wonder why it just started today? Hmmm. . . . . . I will poke around in there tomorrow.

I pulled the filter this morning, and reached my fingers up in there and wiggled the flap. It didn't seem stuck or hung-up on anything. So I tested the HVAC again. It worked perfectly, in all positions. Hmmm.......
So, now my question is: What was it stuck on and why? How can one drive around for several weeks after replacing the filter, never have an issue, then one day crank the car and the flap decides to get itself stuck, and begin the jackhammer noise? I don't understand . . . . .

awesome glad it freed up! These things happen to cars that sit and not daily used. Seals, belts, hinges may harden

That's what's weird. I bought it Dec of 2018 with 36K on it. But drive it 100 mi round trip to work every day since. Sat morning is the first time I've heard it.

The noise started again the very next day. So, today I took the glove box out and look what I found . . . My wife has always said I'm missing a screw . . . .
