call me lucky, but I have never had any condensation form during the multiple times I've opened up headlight housings. I dont do anything abnormal either, I dont even use more sealer than whats already present on the headlights from the factory. I think the key could be warming the housing back up before putting them together again. That way the sealer material will effortlessly slide back into all the little crevices it came out. I use a heat gun to spot treat the whole headlight while putting them back together.
