It's just a really odd situation. How do you give a guy back his unit and tell him how to put it back in, then he refuses to believe the installation instructions he should know already because he removed it. I just........ *smacks forehead*..... there are no words.

You seriously have to spell it all out. You're responses are short and demanding. Thats what engineers do. YOU understand, they don't. It's like an army commander trying to tell to a far-out abstract painter how to paint a picture.
I was also thinking that you should explain to people before hand that their backlighting may not work afterward, explain why it won't work, and suggest they have you replace it for them. This guy has no clue how a lightbulb works, what parts it's made of, etc. To him it might as well be magical. But he thinks you stole his cluster and sent him back a broken one and it's going be damn hard to change his mind.
There's a reason why when you call computer tech support that they have to ask if the computer is plugged into the power outlet on the wall.

If someone pays for the needles but not the back lighting LED's you should as a courtesy replace the 12+yo incandescent bulbs, how expensive would that be?? I would think the couple of dollars would be worth not having to deal with people complain about the backlighting not working when the cluster is returned to them. Also maybe you could remove and reinstall a cluster with step by step CLEAR instructions AND PICTURES then include the printout paper in the box with the cluster you are returning.
