I would check the belt diagram under your hood. It has been a long time since you took it off and I think you maybe routing it wrong.

will try this, this tensioner seems to let go and click after about 60 degrees, if its a bad tensioner Im gonna chew lead, it was a ridiculous amount of work to get the tensioner off and the new one on... imagine it being faulty....

well guys something that should have taken 5 mins. I finally accomplished after a week, but get this the aftermarket tensioner bolt was 13mm not the original 14mm. I went to harbor freight this morning and bought a tensioner tool and cranked that thing just about 160 degrees and the belt went on like nothing. I want to say thanks once again to everyone who posted or even read the thread. without you guys that car wouldn't be running. I just got to get some Megan coil overs for the suspension and an alignment and I'm golden. I think I will get a lifetime alignment from one of the chain places because I got to drive this thing again while I wait on the Megan suspension to arrive. then have that installed then re-aligned.. woot woot!!

got it aligned today but there was too much play when i left the shop, so i took it to my master mechanic buddy, he diagnosed in under 10 min he said i need new tie rods ends up front, there was play in the front wheels.... the shop i went to said it was the whole rack and pinion, i was like let me double check before I go down that path, glad i did.
